Here are the seven most common causes we find — and what we do about each one.

1. Panel Soiling (The Most Common Cause)

What it looks like: Generation is lower in dry months than expected, improves temporarily after rain. What it costs: 7–25% output reduction depending on how long since the last cleaning. 2. Partial Shading (Often Missed at Commissioning)

What it looks like: Consistently lower output from specific strings or panels. Output is proportionally lower in mornings or afternoons. What it costs: A single shaded panel in a string can reduce the entire string output by 50–80% depending on whether bypass diodes are functioning. Fix: Shading analysis via thermal imaging and IV curve tracing to identify exactly which panels are affected, followed by mounting adjustments, string reconfigurations, or panel-level optimizers.

3. Inverter Faults and Clipping

What it looks like: Inverter logs show frequent fault codes; generation caps at a fixed value on sunny days. What it costs: An inverter running at 85% efficiency instead of 96% costs a 100kW plant approximately Rs. 12,000–18,000/year in additional losses. Fix: Inverter firmware updates, fault-code investigation, and in some cases capacitor replacement (common in inverters over 5 years old). 4. Degraded or Failed Connectors

What it looks like: Voltage drop in specific strings, warm connectors during thermal imaging, intermittent generation loss. What it costs: A degraded MC4 connector increases resistance and can cause hotspot heating, leading to cable damage, fire risk, and generation loss of 3–8% per affected string. Fix: Thermal imaging identifies warm connectors immediately. Replacement with genuine MC4 connectors takes under 30 minutes per connector.

5. Hotspot Damage on Panels

What it looks like: Thermal imaging shows localized hot spots. Affected panels produce significantly less than neighbors. What it costs: Hotspot damage permanently reduces panel efficiency. Severely affected panels may need replacement. Fix: Identify via thermal imaging, remove shading or soiling causing the hotspot, replace panels where cell damage is irreversible.

6. Wrong Monitoring Configuration

What it looks like: Your monitoring dashboard shows numbers but they do not match what is going to the grid or your consumption meter. What it costs: Nothing in generation terms, but you cannot make decisions without accurate data. Many plants in India have never had their monitoring properly commissioned. Fix: Reconfigure the monitoring system to match actual plant layout, calibrate CT clamps and meters, and set baseline performance benchmarks.

7. Module Mismatch from Replacement Panels

What it looks like: Performance dropped after a panel replacement. Inconsistent string voltages. What it costs: A mismatched panel in a string forces the whole string to operate at the lower panel characteristics, causing 5–15% string-level losses. Fix: Always match replacement panels to the exact specifications (power class, Voc, Isc) of existing panels.
